Comparing PA12 powder refresh ratios in selective laser sintering

Abstract [en]

Cytiva is an international company which specializes in the field of biotechnology. The company manufactures equipment used in the production of pharmaceuticals. An increasing number of components are manufactured with additive manufacturing (AM), including selective laser sintering (SLS). The process uses a laser to melt and fuse powder to form solid parts with a layer-by-layer process. Instead of printing support structures, the parts are supported by the powder in the build chamber. Only 10-15 % of the powder in the build chamber is used to form the final parts. The remaining powder is thermally aged by the process, negatively impacting the mechanical properties when reused for subsequent print cycles. To avoid excessive material waste and limit the negative impacts of thermal aging, virgin powder is mixed with aged powder which allows the aged powder to be partially reused. The proportion of virgin powder and aged powder is commonly referred to as “refresh ratio” or “refresh rate”. The industry standard for refresh ratio is typically 50:50 for critical parts and 70:30 for less critical parts, meaning 50 % or 30 % of the powder mix consists of virgin powder in weight respectively. The main purpose of this work is to examine how using a higher proportion of aged powder in the powder composition affects the mechanical properties and evaluate if 60:40 refresh ratio is viable for SLS production. The final parts are compared to internal standards for tensile properties, surface roughness, and visual appearance. The measured tensile parameters include ultimate tensile strength (UTS), tensile stress at break, Young’s modulus, and tensile strain at break. The tensile tests were performed with a universal testing machine. The measured surface roughness parameters include arithmetic mean height (Ra), maximum height (Rz), and maximum roughness depth (Rmax). The surface roughness was measured with a profilometer. Both test groups (50:50 and 60:40) upheld internal standards for PA12 components, suggesting that 60:40 refresh ratio could be a viable option for production to reduce waste. Due to cost- and time limitations, measuring material degradation over several print cycles and assessing long-term performance of 60:40 refresh ratio production was not feasible.

Cytiva är ett internationellt företag som specialiserar inom bioteknologi. Företagettillverkar redskap som används för produktion av läkemedel. Fler och fler komponentertillverkas med additiv tillverkande (AM), vilket inkluderar ”selective laser sintering”(SLS). Processen använder en laser för att smälta och binda ihop pulver för att formafasta delar, ett lager i taget. I stället för att använda stödstrukturer, stöds delarna avpulvret i byggkammaren. Endast 10–15 % av pulvret i byggkammaren används för attforma själva delarna. Det återstående pulvret blir termiskt föråldrat av processen, vilketnegativt påverkar mekaniska egenskaper när det återanvänds i fler byggcyklar.

För att minska materialsvinn och begränsa den negativa påverkan av termisk föråldringblandas nytt pulver med föråldrat pulver vilket möjliggör delvis återanvändning avföråldrat pulver.
