Volvo TTI has assigned the task of investigating and improving a coupling plate that shows cracks and must therefore be scrapped. The coupling plate is used to connect a dynamometer to an engine. The engine is started and tested by the dynamometer, which applies a braking torque that is transferred using the coupling plate. To gain an understanding of the problem, a literature study was conducted in which topics such as fracture mechanics, stress concentration and vibrations were investigated. Along with the literature study and observations, FEM calculations and hand calculations were performed to find the cause of the cracking. Calculations and simulations indicated that the cracks were caused by fatigue. This fatigue occurred due to several factors, such as stress concentrations, vibrations and uneven loading due to tightening torque. With a complete picture of the current situation, concepts were developed using various idea generation methods. The concepts were evaluated and a solution was developed regarding material, joining and geometry. The proposed solution is expected to reduce the risk of crack initiation and thus reduce costs over time.
